Diagnosis and repair

DISASSEMBLE
1.Remove input shaft bearing outer race from front case, using a suitable slide hammer and bearing cup puller.
2.Remove baffle and shims.

NOTE: Oil baffle will be destroyed when race is removed. Discard oil baffle.

3.Remove input shaft oil seal from base of quill, using a suitable drift.

NOTE: If quill is to be removed, input shaft seal may be removed later when quill is out of housing.

4.Carefully tap quill from front, using a suitable mallet.
5.Remove 0-ring from quill, then the oil seal, if not previously remove.
6.Remove countershaft front bearing outer race, using a suitable slide hammer and internal puller.
7.Remove fluid drain and fill plugs from front case.
8.Remove sealing caps and three shift rail detents from front case.
9.Remove roll pins retaining 5th/reverse interlock plate in their bores just below gearshift housing.
10.Remove central shift rail needle bearing from case, using a suitable slide hammer and blind hole puller.

1.Tap 5th/reverse roll pins into their front case bores until larger pin extends 0.315 inch and smaller one extends 0.158-0.197 inch. Do not allow pins to bottom out.
2.Heat front case in area of central shift rail bearing bore to approximately 320° F, using a suitable heat gun.
3.Insert bearing sleeve until flush with surface of bore, using a suitable bearing cup replacer and driver handle.
4.Insert drain and fill plugs into front case, then torque to 44 ft lbs.

5.Insert three shift rail detent bolts into their respective bores, ensuring they seat in detents in their respective shift rails and move freely when in their installed position.
6.Place a new 0-ring on input shaft quill, then position quill in housing with lug aligned with housing recess. Push in quill until it bottoms against bore in housing.
7.Position seal in front case, using a suitable driver handle and seal installer then drive in seal until it sets against stop in quill. If countershaft, input shaft, mainshaft, or one or more tapered roller bearing must be adjusted to obtain a preload of 0.00079-0.00343 inch.
8.Heat mounting bore in front case for tapered bearing outer race of countershaft to approximately 320° F, using a suitable heat gun.
9.Position shim with proper thickness in bore, then using a suitable driver handle and bearing cup replacer, drive in countershaft bearing outer race until it seats against stop in case.
10.Heat front case in area of input shaft tapered roller bearing outer race to approximately 320° F, using a suitable heat gun.
11.Position correct shims/sealing disc pack in bore for input shaft bearing outer race. Using a suitable driver handle and bearing cup replacer, drive in bearing cup, until its stop seats in bore.
